Simulation Modeling and Catching Defects Early.

Metal Casting Simulation Modeling
We utilize many tools at each step of the casting process to produce an aluminum casting of the highest possible quality. Our simulation modeling capability is one such tool that helps us identify potential casting defects. Simulation modeling allows our engineering team to analyze metal flow and solidification during the pouring process, helping us identify potential defects before pattern tooling is produced. Harmony Castings uses SolidCast simulation software to model the flow and solidification of molten aluminum in the mold. This software allows our engineers to see improper temperature changes, isolated thick sections, and areas where molten metal may become trapped or cool prematurely.

These issues could contribute to common casting defects, including shrinkage, porosity, and cold shuts. Shrinkage occurs as aluminum contracts during solidification, potentially causing dimensional inconsistencies. A cold shut may form where separate streams of molten aluminum meet but fail to fuse, creating a visible defect and a potential weak spot in the casting. Porosity occurs when small cavities form inside the casting. Early detection of these risks allows our team to address potential problems before the pattern is produced. The gating and feeding systems required for each casting design are a vital part of the simulation modeling process. These systems control the flow of molten aluminum into the mold and supply additional metal to compensate for shrinkage during solidification.

Harmony Castings uses A356 aluminum alloy, requiring special attention to solidification behavior and feeding requirements. The simulation modeling process gives our engineers a better idea of the appropriate size, shape, and placement of risers, gates, and chills to achieve optimal casting quality.

Risers feed molten metal into areas experiencing shrinkage during solidification. Chills induce localized cooling, allowing for more controlled solidification and helping direct shrinkage away from critical areas. Engineers may also evaluate pouring temperatures and ingate locations to minimize the risk of cold shuts and optimize metal flow throughout the mold. Addressing potential defects during the design stage enables Harmony Castings to achieve high first pass yields while reducing tooling changes, production delays, and material waste. Early simulation also improves production planning by allowing engineers to address potential issues before they affect manufacturing.

Combined with design for manufacturability (DFM) reviews and close customer collaboration, simulation modeling ensures each casting design is evaluated for quality, performance, and production efficiency. Preemptively addressing these problems can help us deliver high-quality aluminum castings tailored to each project's requirements.
